The gear is as designed and I see no problem on this side.
A pic of the dogs on the other side would be nice also a pic of the PAWL so I can see the area which engages the gear.
Your described problem is universal to this design.
Any chance of pics of the trans gears/shafts apart?. ..........lm

as well as a few of the shift forks. should these be more squared off? anybody have a pic of a pristine one? i am thinking i can build them up with some tig welding and file them to shape? any thoughts on this?

Your PAWL is perfect as is.
Tis a DREAM trans for sure looking at the gears from the side.
As I said the problem is just part of the way it works.
Ya may want to stretch the spring a bit and hope. ............lm

well, upon cleanup and close inspection, i think there is some wear in that 1st gear kickstart engagement area. i dont think im going to bother with a new gear...i MIGHT try to tig a little weld on the worst spots....but probably i will just live with it. anyone know what material (in terms of alloys) these gears are and/or the hardening situation? like i said, i will probably just leave well enough alone, just curious. hey, the starter worked great before, why would i even need the kickstarter?? of course, it is more manly to kick her.....wait, that somehow didnt sound right.....
